In precision machining, thread rolling is a key process used to create threads on metal parts. As industries push for higher-performing, longer-lasting and more precise threads, manufacturers are increasingly seeking ways to extend the life of their thread rolls.

One crucial factor in optimizing thread roll life is the control of the major diameter during the rolling process. CJWinter, a leading provider of thread rolling solutions, offers specialized attachments and thread rolls designed to enhance tool longevity by precisely managing the major diameter, thereby improving overall thread quality and performance.

But first, what is thread rolling? This threading operation is a cold-forming process in which rollers press threads into the surface of a workpiece. Unlike traditional cutting methods, this process doesn’t remove material, but instead forms the threads, which can result in stronger, higher-quality threads with fewer defects. Thread rolling is well suited for industries in which thread precision and durability are paramount, such as automotive, aerospace, medical, semiconductor, and oil and gas.

And second, what do we mean by “major diameter?” The major diameter refers to the largest diameter of the threaded part and plays a critical role in determining the overall fit, function and performance of the thread. Precisely controlling the major diameter size is essential to ensure that the threads are uniform and properly engaged while remaining functional over time. Variations in the production of the major diameter in parts can lead to uneven thread geometry, increasing wear on the thread rolls and ultimately shortening tool life.

Extending the life of thread rolls through optimal major diameter control translates into significant cost savings. Fewer replacements and reduced maintenance requirements directly impact the bottom line by lowering operating costs.

The two primary factors which influence major diameter control during thread rolling are blank diameter and thread rolling attachments. Blank diameter is the diameter of the material before thread rolling begins. Tight control of the blank diameter is essential. CJWinter recommends controlling this diameter to within ±0.0002 inch. Variations in the blank diameter directly affect the major diameter, with a typical ratio of 3:1, meaning a ±0.0002 inch variation in the blank diameter results in a ±0.0006 inch variation in the major diameter.

Thread rolling attachments also must be able to maintain tight tolerances during the rolling process, with CJWinter models designed to control the major diameter to within ±0.0002 inch, leading to an expected total variation of ±0.0008 inch in the major diameter.

Thread Control

CJWinter offers a variety of attachments and thread rolls designed to improve control over the major diameter during the thread rolling process. These tools can enable more accurate thread formation and, as a result, contribute to a longer lifespan for the thread rolls. The company says it achieves this in the following four ways.

1. Advanced thread roll design. CJWinter’s thread rolls are designed with both durability and precision in mind, engineered to maintain their shape and functionality even under prolonged, heavy use. The design and manufacture of the rolls is important in that the tools must provide consistent rolling pressure, which is essential for controlling the major diameter throughout the rolling process. Therefore, the pressure applied during the rolling process is consistent, helping to avoid variations in the major diameter that can lead to premature tool wear.

2. Adjustable attachments for diameter control. The company’s attachments are equipped with mechanisms that enable operators to control the pressure and engagement of the thread rolls with the workpiece. These adjustable features permit fine-tuning of the rolling process, ensuring that the major diameter remains within the tight tolerances required for precise thread formation.

This adjustability is particularly valuable for industries such as aerospace and automotive, in which achieving a precise major diameter is critical to ensuring the functionality and durability of components. By offering operators the ability to make small, precise adjustments, CJWinter’s attachments can help optimize the thread rolling process, reduce errors and improve overall thread quality.

Air-powered pneumatic attachments are said to combine a streamlined design; sturdy construction; simple, high-precision setup; and economical operation.

3. Reduced roll wear and tear. When the major diameter is controlled effectively, thread rolls experience less stress and wear, significantly extending their lifespan. Conversely, improper diameter control can lead to uneven and excessively high rolling forces, which accelerate the degradation of the thread rolls. This is particularly problematic when the tooth forms are overfilled, causing unnecessary strain on the rolls.

CJWinter recommends using the optimal major diameter range to help optimize thread roll life. The optimal range is typically between 25% and 50% of the total major diameter tolerance, which ensures that the rolling pressure remains consistent without overloading the tools. By staying within this range, the stress on the thread rolls is minimized and the risk of premature wear is reduced.

Consider this example. If the major diameter tolerance is approximately ±0.004 inch, the full range of variation is approximately 0.008 inch. In this case, the optimal range would be:

  • 25%: -0.002 inch
  • 50%: +0.000 inch

This means the optimal operating range would be between 0.002 to 0.004 inches within the full tolerance range.

If the process uses the full or overfull tooth form, the tolerance would be:

  • 50%: +0.000 inch
  • 100%: +0.004 inch

This represents a range from 0.004 to 0.008 inch, which can lead to overfilled tooth forms, causing excessive strain and quicker wear on the thread rolls.

Ultimately, by staying within the optimal major diameter tolerance range, manufacturers can significantly increase thread roll life. If the process pushes the diameter to the full or overfull tolerance, thread roll life will decrease exponentially due to the higher stress on the tooling.

CJWinter’s ER Series of end rolling attachments are designed to provide high rigidity for longer tool life and better quality threads as well as superior thread roll protection. Compact sizes fit many types of machines including CNC turning centers, Swiss-types, multi-spindles and others.

4. Customized solutions for specific applications. One advantage of CJWinter’s thread rolling solutions is the ability to provide customized designs tailored to specific applications. Whether manufacturers are rolling threads on small precision components or large industrial parts, CJWinter offers customized thread rolls and attachments designed to optimize the thread rolling process, particularly for controlling the major diameter. This level of customization can ensure that the rolling process meets the unique demands of each application, which ultimately helps extend the lifespan of the thread rolls.
